Title: [Restoration] let's play a RALLY - who needs PONG?

let me start this restoration thread by shouting something out loudly :arrow:

2 1/2 weeks of christmas holidays fun - i'm loving it!!! :-*

this gives me a lot of time to work on various projects - one of them being my recently aquired RALLY (https://www.dragonslairfans.com/smfor/index.php?topic=2222.0)

as always, i'm starting at the very bottom of the cab, but this time no old worn leg levelers to be replaced, but some rusty rails serving as the cabinet's legs

as you can see, a simple polishing job won't do the trick on those rails

... and off they go for a shiny chrome-plating job at my favorite metal finisher (http://www.rimmler.com/). it's going to take a while though, because those metal finishers are always booked out many weeks in advance, that's why i don't expect the package to return before the end of january (or even later). but i can wait - as long as the result forces me to wear sunglasses 8)

remember: the picture was a little bit distorted and shaky, after all that tv is 37+ years old. that's why i've decided to cap kit the entire chassis. the problem: i didn't have a manual and i didn't want to pull out all the capacitors to mark their values. i wasn't able to find downloadable schematics on the web, but i found something even better - and just in time for the christmas holidays it arrived :arrow:

inside, a photofact folder of the hitachi television installed in my rally cabinet

this manual includes schematics, detailed hi-res pictures of all the components / parts and - of course - an extensive parts list. well worth its money! :)

with that in my hands, i pulled the chassis from the tv and checked / unchecked the capacitors in need of replacement

with the help of the parts list (and a lot of good input (https://www.dragonslairfans.com/smfor/index.php?topic=2263.0) from you guys), i made my own cap kit list and placed the order with rs online. a lightning fast delivery dropped something off at my doorstep just one day later! :spaceace: :spaceace: :spaceace:

because the capacitor delivery from rs online was lightning fast, i didn't want to lag behind with the cap kit. but before tackling that job, i had to clean up that filthy television set! here's a couple of well-loved before and after shots :arrow:

looking at the pictures i realized that there still was dirt in the plastic grills - so i took out the toothpicks and cleaned that out as well. the television is now as clean as it can be (or at least as clean as i'd like it to be - you can always be even more anal ;)), but believe me: IT WAS DAMN DIRTY!!! :arrow:

"what's that?", you might be wondering. well, since the cap kit consists of many different capacitors and i didn't want to lose track of the job, i took out an old assortment box, cleaned it up a little bit (in the tub), labeled the individual drawers and put the capacitors in there. nothing can beat a good filing system!

there were only two capacitors which i didn't replace: the non-polarized one (the big black one in the picture's background) ...

... and a smaller one hiding under that metal cover. i could have removed the top metal piece ...

... but would not have been able to reach the capacitor's legs without removing / unsoldering the counter metal piece on the other side of the chassis!

hopefully everything's going to work just fine WITHOUT those two capacitors being replaced! all in all, i removed and replaced 30 cabs in total - and i have to admit: IT WAS FUN!!! great music in the background, tons of snow outside, snugly cats sleeping by my side and the prospect of a wonderful christmas dinner at my mum's place in the evening :)

two more comments:

- i can't test the function of the television as of now, because my pcb is probably stuck in the snow somewhere! (more on that later)

- the "capacitor operation" went down smoothly except for one single spot where the fresh solder simply didn't want to stick to the solder joint. any suggestions on how to make it stick?

Yeah, or make a "bridge" with a piece of cable if it really dont want to stick

not the most elegant way, but if thats what it takes to connect it back into the circuit  ;)

normally not, is like the "harskern" (resincore) in your soldertin

it removes oxidation and makes the tin flow better

thats why i always say "add fresh solder" because i dont have flux around too  ;D

I hardly ever use it but it's cheap and available in most stores that sell other soldering supplies. It's come in useful a couple of times.

today i received a package from santa claus andreas aka speleo who had offered to have a look at my rally board. his service was lightning fast because only one day after he had received my board i got an email telling me that the pcb had been repaired :o :)

although i was still not 100% done with the tv, i couldn't wait any longer and had to test both the television (whether the cap kit was a success) and the pcb (whether it's working flawlessly), so i set up a temporary rally test station :arrow:

as you can see, i do have a picture and it's so much better than before the cap kit, although it still is out of focus. i'll have to check whether i can adjust that manually. or perhaps it is a matter of replacing that big non-polarized capacitor after all ...

unfortunately, regarding gameplay and function of the pcb, i'm still having some issues :'(:

- when i choose to play a game to 15 (with our famous SWITCH), the game sometimes stops at 11, sometimes at 13 and very rarely at 15. could it be that there is also a timer involved?
- the display of a one-player-game (where the computer blocks your ball with various walls on the left) is not correct, there are some display errors on the left.

don't get me wrong, i'm totally happy with where i am right now compared to where i was 2 weeks ago, but of course i want the game to work perfectly. for that reason, i've already contacted andreas 8)

There has to be a way to adjust the focus in case one had to replace the flyback. Don't you have the manual of this TV ? Try looking there.

i haven't found anything, but perhaps i wasn't thorough enough. i'll look again - if not i'll scan the manual!

before you guys start to burn my thread as well :twisted: here's a short unhappy update

yesterday morning i started up the machine again to shoot a short video for andreas and to check voltages. the first thing i realized was that there was a display error on the higher numbers. then when i started a two-player game the ball, the player 1 paddle and the sounds were missing, the only thing i could do was move the player two paddle. when i flicked the switch for a one-player game, nothing happened at all :'(

i immediately sent out a cry for help to andreas and he asked me if i could send him EVERYTHING over - except for the tv and the cabinet ;), so this morning i gutted the cabinet, packed it up and brought it to the post office. if we're lucky, he'll receive it just in time for the new year! :)

as you can see, the writing in the center is still nice, but the areas around the player controls are not only dirty, but deeply scratched!

there's a metal shaft (which blocks the knobs during gameplay) which prevents me from cleaning the control panel perfectly (and which hinders the continuing restoration process). for that reason, this shaft has to go! the question is: HOW?

let's have a lok at the back of the panel! you can see that the shaft is somehow bolted in, but it also has a thread inside, which means all i need to do is get it off and find a small enough screw to attach it again later ... piece of cake 8)

yepp, works like a charm (for your info, the screw isn't screwed in 100% on that photo; when it is, it holds the shaft firmly in place) :)

here we go, a flat control panel! now the big question: how do we continue from here? well, i've done a lot of digging and asking around before continuing and here's where we stand: the panel needs to be cleaned thoroughly, the old paint / writing has to be removed, the control panel has to be anodized afterwards and once all that is done, rich from thisoldgame.com has agreed to silkscreen the entire panel for me (and it won't cost a lot because it's just one color). this is going to look brand new afterwards and it will be very durable :-*

all i have to do is provide rich with a hi-res scan of the panel, he can get all the information he needs out of it! off to the scanner it goes ...

because the panel didn't fit on my scanner completely, i had to do it in two passes and stitch the two pieces together afterwards - it worked extremely well!

after i had rich's ok that he can work with that file, i started removing the old ink. i got a tip from the italian collector alessio who re-did his panel as well (with printed transparencies) that i should use aceton for the job. this stuff doesn't smell healthy, so always wear a mask and protective gloves and open the windows :ghost:

you need a lot of elbow grease, but the ink comes off eventually

... here's where we stand! as you can see, the heavy scratches still remain (wasn't expecting anything else), but they will be covered for the most part by the players' knobs 8)

same problem with the coin insert plate where someone scratched off the 25c lettering. unfortunately, this won't be covered by anything and if i sand it down i'll remove the aluminum structure. i haven't been able to find a convincing solution yet, but i'm working on it as we speak ;)

because it's completely empty, i'm seizing the opportunity to repair the damages to the cabinet. fortunately, it is in nice shape, only two spots on the front which need fixing: right above the coin door ...

so i did what i always do ;): i ordered a couple of woodgrain vinyl samples (which looked like they could be a nice match judging from internet pictures - well, some are a little bit off ;D)

i found one which was pretty close to the original - which left me with two choices:
(a) order a full  sheet (1 square meter) of the stuff and re-do the entire front (which would have cost me around 50 euros because it's high-quality 3m stuff)
(b) try to find a piece within the sample which would fit in nicely with the surroundings (color and shapewise)

i opted for choice (b) because this doesn't cost me anything and i can always switch to option (a) afterwards if it fails! so what i did was draw a template with sandwich paper and copy it onto the 3m stuff (which i had cut into pieces so that the cut-out piece would eventually (hopefully) match the original vinyl best!

well, at least for the coin door area. it doesn't look as good in the lower right corner (because the brown on the left is too dark), so i will try to find some other woodgrain samples hoping to get a better match. but for now, i'm happy with that solution and you mustn't forget: this spot is in the lower left corner at the bottom of the cab, probably noone is going to notice anyway, but you should know me by now ...  ;)

it looks like brute force, but in fact that rivet part was very thin, so all i had to do was press a little bit and off it came - very easy!

not a lot of progress on this (but hopefully soon), i just wanted to let you guy know of the probably fastest delivery from the usa to germany ever - i call it LIGHTNING FAST!!!

because the pots on my control panel are not working properly, i need to replace them. the best solution i found were replacement pots from ram controls. while a lot of people (me included) had a loooooot of trouble with stuff from dave lately (mildly put), i tried it again with another email address from someone who is supposed to help dave out with his delivery problems. i got a reply immediately along with a valid tracking number and from here on out everything went lightning fast :arrow:

You don't want to know what it costs to get it over so fast....I'm quite sure he's loosing money on these kind of shipments/orders.

I've had the same with some of David's stuff...2 days.

But you made a wise decision. Those pots are even better quality then what f.i. Atari used for the SW yoke...you can simply FEEL it :)

finally, a real update on my rally restoration!!!

unfortunately, rich never came around with the silkscreening of the panel (and i probably have not pushed him hard enough because he's got so many projects he's working on), therefore i decided to go another route (for now). when etienne announced that he was going to do a new run of his aluminium stickers, he kindly offered to print the control panel text on alu as well - which i happily accepted.

today, something promising showed up at my doorstep :arrow:

fotunately, etienne had also printed a spare set for me which allowed me to practice a little bit. i've never worked with alu stickers of that size before and believe me, you have to be VERY careful, otherwise they are going to wrinkle quickly and you'll see every single dent / scratch immediately, so let's be extremely precautious here!

because the aluminium stickers are not transparent (and therefore difficult to align) and because the holes are not pre-cut, the first order of business is to hand-cut out the squares where the control panel bolts will eventually go through

with the squares "opened", i can now align the piece of metal with the aluminium sticker from the back

i can't thank etienne enough for vectoring, adjusting and printing the overlay for me - hell of a job, my friend! i'm thinking of either spraying a protective film on top of the overlay OR a second layer of transparent vinyl on top, but i'll have to do some testing first, don't want to ruin the amazing result i have so far!

It is indeed super fragile material, the surface really needs to be free of any debris, or you will see it immediately.

unfortunately, the rust had eaten away portions of the metal, which of course shows in the re-plated rails. don't know if there's something i could have done like fill the holes, but honestly i don't care about it that much, i love the fresh shinyness of the metal and that's all the matters - nothing else does :P!

Really, they're looking great. Of course you could have sanded them down to an even surface but I'm with Béla here: leave them like they are now. At least a little piece of the cab should show it's age ;)

don't know if i COULD have sanded every single flake of rust off, even if i had wanted to. and even if i had managed to do so, i would not have known what type of filler to use, because re-chroming metal pieces is a chemical process as far as i know and who knows what happens to the filler once that process has been initiated. therefore, i'm with you, guys, the rails looks nice and shiny, but they do show their battle marks!

agreed (again ;))! and you should see that golden fiberglass bezel shining in real life when properly illuminated - it just looks awesome. what i like about that pong clone is that the cabinet is so different  from other cabinets - both in design and size, to me it's almost a piece of art. i didn't like it that much at the beginning, but it's grown close to my heart :-*. oh, and by the way, rally will be 40 (in words: FORTY) years old in a few months. imagine that!

Awesome, exactly we are probably a bit "conditioned" by the "standard" uprights we all know and love, and then is just something so different ! Yes the fiberglass is the "finishing touch" on it, that really sets it apart :)

unfortunately, i forgot to take any pictures when the tv was still out and removing the bezel and getting the television out now it simply too much work. the only picture i have of the interior right now is this one :arrow:

note that i've installed an on / off switch (cut off in the back on the left) at the bottom of the cab which was not there originally, but i wanted to be able to turn the game on and off without having to pull / put in the plug every single time!
